How We 3D Printed Case Molds for a Copy Milling Process in Malaysia
Some mold shapes are slow to machine, and some are nearly impossible to reach. Deep cavities and intricate internal shapes can take hours on a standard manual copy miller, and the result depends heavily on the operator.
We recently completed a 3D printing service in Malaysia that tackled exactly this problem. Here is how the project worked, from the challenge to the finished mold parts.

The challenge: complex shapes on a manual copy miller
Copy milling reproduces a shape by tracing a master, but the master still has to be made first. When it has deep cavities or detailed internal features, machining it from scratch is slow, difficult and hard to repeat.
What is a case mold?
A case mold is a mold made from a mold part. Instead of remaking the same mold part each time, a case mold lets you produce copies from one source. It is useful when a mold has several parts, or when you need multiples of the same mold.
Our project: 3D printing the mold master
For this job, we produced a few case molds to support a copy milling process. Rather than cutting the geometry by hand, we used rapid prototyping to print the mold master directly.
Additive manufacturing builds the part layer by layer, so internal shapes and deep cavities that a cutter struggles to reach become part of the print.

Why 3D printing suited this job
Complex geometry: Intricate internal shapes and deep cavities are built in, not cut out.
Less manual machining: The time-consuming work on a manual copy miller is reduced.
Repeatable: The same digital file can be printed again if another master is needed.
From printed master to finished mold parts
Once printed, the master goes to the mold makers. They use it to duplicate the mold parts in a durable medium such as:
Resin
Wax
Plaster
Tooling board material
One printed master can produce many reproductions, so the effort of creating the original shape is spent only once.

Where this approach fits
This workflow suits manufacturers and workshops that:
Need multiple copies of the same mold part
Work with complex or organic shapes that are slow to machine
Have legacy patterns or masters that need to be reproduced
Want to shorten lead time before committing to full tooling
Frequently asked questions
What is a case mold?
A case mold is a mold made from a mold part, used to make duplicates of that part without remachining it each time.
Why 3D print the mold master instead of machining it?
Printing builds deep cavities and intricate internal shapes directly, which are slow or difficult to cut on a manual copy miller.
What materials can be used to duplicate the printed mold parts? Mold makers commonly use resin, wax, plaster or tooling board material.
Can I send my own design for a 3D printing service?
Yes. Share your design and we will review whether 3D printing suits your mold master or pattern.
